Floor specs:

● Constructed as a "sandwich": 4mm (5/32") Finland Birch on the outsides, with mostly 3/4"x3" poplar framing and 3/4" Styrofoam in the middle. Total thickness is 1 1/16".

● main body length: 9' 10.5"

● width: 60"

● tongue box length: 18"

● tongue box width: 48"

● clearance from front of tongue box to center of ball hitch: 34.5"

 

Floor weight:

● poplar wood sub-frame: 38 lbs.

● plywood skins: 39 lbs.

● Styrofoam insulation, pocket hole screws, wood glue and epoxy: 10 lbs.

subtotal floor: 88 lbs. for 44.8 sq. ft. (55.4. sq. ft. total  including front box floor - 10.6 sq. ft. for footwell cutout). The floor has a lot of poplar framing, but still weighs only 2 lbs./sq. ft., which is slightly more than 5/8" (nominal, actually 19/32") plywood at 1.8 lbs./sq. ft., and slightly less than 3/4" (nominal, actually 23/32") plywood) at 2.2 lbs./sq. ft. However, the floor has about 3.3 times the stiffness of 3/4" plywood.

● + 16 gauge steel footwell structure: 30.5 lbs.

● + footwell floor (structural sandwich): 14 lbs.

● + 2 removable footwell cover panels/tables (structural sandwiches): 15.5 lbs.

subtotal footwell and cover: 60 lbs.

Total floor structure: 148 lbs.

The results. Two 5/32" plywood pieces cut at once

Floor framing. Rear piece is 3/4"x6" poplar. Rest is 3/4"x3" & 3/4" x1.5" poplar.

Floor framing is glued to bottom plywood panel with Titebond II wood glue. Clamped (temporarily) with screws

3/4" Styrofoam insulation lightly sanded and fitted in place. See the footwell framing in the middle.

Styrofoam was cut very accurately and easily with an Xacto knife

footwell is fabricated out of 16 ga. steel powder-coated to match frame and fenders
